Burnham Gas Boiler Pilot Light Out? Here's What a Service Manager Would Do

The 60-Second Answer

If your Burnham gas boiler pilot light is out, you can usually relight it in about 10 minutes. Set the thermostat to its lowest setting. Turn the gas control knob to OFF. Wait five full minutes. Switch to PILOT, press and hold the reset button, light the pilot with a long lighter, and keep holding the button for 60 seconds. If it stays lit, turn the knob to ON and put the access panel back.

Here's the part too many people jump past: most pilot light callbacks are not a gas valve problem. In my service history, at least 7 out of 10 are a dirty pilot assembly, a weak thermocouple, or a draft issue, not a costly control valve. You can often fix those in under 15 minutes.

If you smell gas, stop. Do not light anything. Turn off the gas valve, leave the house, and call your gas utility or a licensed contractor. That rule is not negotiable.

Why I'm the Guy Writing This Checklist

I've been handling heating and boiler service orders for 12 years. I've personally made and documented 14 significant mistakes, totaling roughly $28,000 in wasted budget. Now I maintain the team's pre-flight checklist so other people don't repeat the same errors.

In my first year (2017), I made the classic mistake: I talked a customer through a pilot relight over the phone and told them to go ahead after turning the gas knob to PILOT. I didn't insist on the full five-minute wait after OFF. Nothing bad happened, but it could have. That's when I added the 5-minute rule to our checklist, and I haven't skipped it since.

It took me about three years and 300 service calls to understand that a pilot that goes out once is usually a dirty flame or a blown-out pilot. A pilot that goes out repeatedly is usually a venting, draft, or gas supply issue. I wasted a lot of money replacing parts in the wrong order. The most expensive one was a Burnham Series 2 boiler where I swapped the thermocouple twice, then found a bird's nest in the draft hood. The pilot flame looked fine. The vent was the problem. If I had checked the vent path first, that customer's bill would have been zero instead of around $900. (I want to say $900, but don't quote me on the exact number; the lesson is the same.)

What Actually Makes a Burnham Pilot Light Go Out

You don't have to be a boiler tech to understand the four common causes. You do have to stop pretending it's always the same part.

  • Dirty pilot orifice or tube. Dust, soot, or a tiny spider web can restrict the pilot gas. The flame gets weak, and the thermocouple doesn't feel enough heat.
  • Bad thermocouple or thermopile. This safety sensor sits in the pilot flame. It generates a small electrical signal that keeps the gas valve open. If it's worn, dirty, or positioned too far from the flame, the gas valve closes and the pilot shuts off.
  • Drafts and venting issues. A cold downdraft can blow the pilot out. If it happens mostly on windy nights, check the vent, draft hood, and flue for blockages.
  • Gas supply or gas valve trouble. Low gas pressure, a failing valve, or a bad electrical connection in the valve circuit. This is the least common cause, but the one that needs a pro.

When I first started doing callbacks, I assumed the thermocouple was the culprit 90 percent of the time. It was a quick sale and a quick fix, except when it wasn't. After three callbacks on the same job, I learned to look at the flame first, then the vent, then the sensor. The thermocouple is a sensor, not the suspect. If the flame isn't hitting it properly, replacing the sensor is a waste of money.

What This Means for a Burnham Series 2 Boiler

Burnham Series 2 boiler is a common cast-iron gas boiler, especially in older homes and the Northeast. Many Series 2 units use a standing pilot. If yours does, the relight procedure is exactly what I described above: off, purge, pilot, hold, release, on. The pilot assembly sits behind the front jacket panel.

A Series 2 pilot flame should be a steady blue cone, usually about half to three-quarters of an inch, with the tip reaching over the thermocouple. If it's yellow, small, or lifting off the tube, clean the pilot orifice before you replace anything. I've seen a clogged orifice misdiagnosed as a bad gas valve more than once.

Also check the draft. If a Burnham Series 2 pilot goes out repeatedly and the flame looks healthy, I now go straight to the vent system. A partial bird's nest, a dented vent pipe, or a draft hood filled with debris can kill the pressure that keeps the pilot flame stable. This is the step I skipped for too long.

What About the Rest of the Boiler's 'Sensors'?

If your car has a tire pressure sensor, you get a dashboard light. A boiler with a standing pilot doesn't work like that. There's no warning light for a pilot flame. The only clue is cold rooms and a pilot that won't light. Sometimes people ask if there's a reset button for the whole system. There is a limit control reset on some boilers, but it's not the same as a tire pressure sensor reset. If the pilot is out, relight the pilot first, then see if the burner fires. If the burner doesn't fire, you're now in the zone where I stop DIY and call a pro.

Why This Matters in Freezing Weather

If your Burnham boiler is your primary heater, a pilot outage is more than an annoyance. It can lead to frozen pipes. And if you came here asking 'is freezer burn bad,' I can answer a different question: freezer burn won't hurt you, but frozen pipes will hurt your home. A standing pilot that goes out in January is a time-sensitive problem because the whole heating system depends on that small flame.

Once you've relit the pilot, watch the boiler cycle one time. I always second-guess myself after a relight: did I purge long enough? Is the valve actually in the right position? The few minutes until the burner fires are stressful. That's normal. If it fires and runs, you're probably fine. If it locks out again, you've got a recurring issue that needs a tech.

When to Stop and Call a Pro

Here's the boundary I use with our own customers:

  • If you smell gas, do not touch the boiler. Call your gas utility or a licensed heating contractor.
  • If the pilot stays lit but the burner won't fire, you need a manometer to check gas pressure and a voltmeter to check the valve circuit. Call a pro.
  • If the pilot flame is orange or sooty, the burner may be producing carbon monoxide. Turn off the boiler and call a pro.
  • If the boiler is under warranty, don't assume DIY won't affect it. Burnham's warranty, like most boiler warranties, generally requires a qualified professional to install and service the equipment.

ASME's Boiler and Pressure Vessel Code (Section VI) recommends a yearly inspection and cleaning for heating boilers. That's not a sales pitch; it's a safety baseline. A pilot light can be a DIY fix. An annual tune-up should not be skipped.

The Industry Has Changed (But Some Basics Haven't)

What was best practice in 2020 may not apply in 2025. New high-efficiency gas boilers mostly use electronic ignition instead of a standing pilot. Since 2015, the U.S. Department of Energy has required new gas hot water boilers to meet at least 82% AFUE, so standing pilots are slowly leaving the market. But if you have an older Burnham Series 2 with a standing pilot, the fundamentals still matter: clean gas, clean air, good draft, and a flame-sensing safety device.

My experience is based on residential gas boilers in the Northeast, mostly cast-iron water boilers. If you have a commercial steam plant or a modern modulating condensing boiler with electronic ignition, your procedure will be different. The fundamentals apply, but don't force a standing-pilot checklist onto a system that doesn't have one.

If your pilot goes out once and stays lit after a clean relight, you're probably okay. If it goes out three times, don't just keep relighting it. Get the diagnosis done. That's the part I always had to learn the hard way.
