Burnham Boiler Emergency Checklist: 7 Things to Check Before Buying Parts or a Replacement

In my role as the after-hours service specialist for a regional heating company, I've worked on Burnham boilers more than any other brand in my territory. I've logged well over 700 emergency visits over the past 11 years, and I've lost count of the Christmas Eve lockouts, the frozen-pipe close calls, and the “it was making a noise last week” calls. (Mental note: actually start counting again this season.)

This is the seven-step checklist I run before I order a single part or recommend a replacement. It's written for homeowners and property managers standing in a cold basement, and for techs who want a second set of eyes on their process. Work through it in order, and write down what you find at each checkpoint. Most of these checks cost nothing except a few minutes, and they prevent the most expensive mistake in this trade: replacing a part that was never the problem.

1. Decide which problem you're actually chasing

When I arrive at a no-heat call, I don't touch the boiler until I know what the owner means by “no heat.” The fix is completely different for each scenario:

  • No heat and no burner: the boiler is cold to the touch and won't fire. The issue is usually in power, fuel supply, ignition, or a safety circuit.
  • Burner fires, radiators stay cold: the problem is in the circulator, zone valves, or air trapped in the piping—not in the burner.
  • House is warm, but no hot water: check the indirect tank and its circulator before you blame the boiler.

The fastest way to waste $300 is to diagnose from a phone call. I've taken over too many callbacks where someone replaced a working part because they never confirmed which symptom they were solving. The first thing I do on every Burnham unit is read the model and serial number off the rating plate and write it down. You'll need it for any parts lookup, and it forces you to look at the machine before you guess.

Checkpoint: you should be able to state the symptom in one sentence and read the serial number aloud.

2. Check the free things first: power and reset switches

After I identify the symptom, I look for the obvious causes before I even think about ordering Burnham boiler parts. Start with the service switch on or near the unit, which often looks like an ordinary light switch. Check the breaker. Then look for reset buttons on the high limit and the rollout switch. If a safety device tripped, the boiler stays locked out even if the burner and controls look fine.

In March 2024, I took over a callback at a small commercial building where a circulator pump had been replaced the day before—but the boiler still wouldn't fire. The customer was already $400 into a repair that fixed nothing. I found a tripped flame rollout switch, pressed the reset button, and then cleaned the plugged flue that caused it to trip in the first place. The first tech wasn't dishonest; he just skipped the two-minute free checks.

Checkpoint: if the burner fires after a reset but locks out again within a few minutes, stop resetting it. A safety that keeps tripping is telling you something.

3. Test the blower motor before you replace it

When a modern Burnham boiler won't fire, the draft inducer—the blower motor that pulls exhaust through the heat exchanger—is one of my top suspects. But I rarely order a replacement on the first visit without running two simple tests.

First, confirm the motor is actually getting voltage. I've found loose thermostat wires, corroded connectors, and a dead controller that made a perfectly good motor look bad. Second, with the power off (I really should say this twice: power off), turn the blower wheel by hand. If it spins freely, the motor isn't seized. If you hear a hum but the wheel won't turn, the issue could be the motor bearing—or it could be a weakened capacitor that isn't giving the motor enough torque to start.

When you do need a replacement, order the correct one by model and serial number, not by what looks similar in a photo. A “close enough” aftermarket motor can move the wrong air volume and cause the burner to rumble, soot up, or lock out. That's not an attack on aftermarket parts in general; it's just honest advice for a part where the specifications matter more than the price.

Checkpoint: replace a blower motor only after you've confirmed voltage, checked the capacitor, and verified that the wheel isn't blocked—like the bird's nest I found in an intake last fall.

4. Clean the heat exchanger with real boiler cleaning brushes

More often than not, the lockout that started the whole call traces back to a dirty heat exchanger. A boiler needs airflow. When the flue passages get coated with soot, rust scale, or debris, the boiler can overheat, trip the high limit, and shut itself down. The fix is physical, not chemical.

On a cast iron Burnham, proper cleaning means removing the flue collector and running wire brushes through each flue passage, then vacuuming the loosened material out. I get a lot of questions about what to buy, and the answer is a set of Burnham boiler cleaning brushes sized to the unit. If you're the tech, buy the right brush set instead of improvising with a dryer vent brush—it takes twice as long and cleans half as well. From the outside, a no-heat call looks like a sudden mechanical failure. The reality is that it had been building up for months, one dirty flue passage at a time.

Checkpoint: if the high limit tripped because of a dirty boiler, cleaning the heat exchanger solves the root cause. Replacing the limit switch only solves the symptom.

5. Look at the room around the boiler—and yes, check the dampness

I spend two minutes looking around the boiler room before I leave every call, not because I'm nosy, but because the space tells me how long the equipment will last. If I see corroded terminals, rust on the jacket screws, or a gas valve with green crust forming on the wiring connections, I ask about moisture.

Basements that smell musty in summer will corrode everything under that metal jacket over time. If the basement is damp, my practical recommendation is to run a dehumidifier for basement spaces that hold mechanical equipment, and keep relative humidity below 50% if you can. It's a lot cheaper than replacing a control board or gas valve that failed from condensation.

I know “buy a dehumidifier” sounds like an upsell, especially when it comes from a salesperson who quotes it before quoting the repair. To be fair, basement humidity doesn't look like an urgent issue until you've replaced three gas valves in the same wet basement over five years. Then it starts to look like cheap insurance.

Checkpoint: if you see water staining, a sweating cold-water pipe, or a condensate leak near the boiler, fix the water source first. Otherwise, the new part is living in the same environment that killed the old one.

6. Order the right parts and make the pricing transparent

At this point, you know what's wrong, so the money conversation starts. Whether you're a homeowner approving a repair or a contractor ordering Burnham boilers parts, ask one question before you ask the price: “What's NOT included?”

There are aftermarket components that work fine, and I've installed plenty of them. But when it comes to controls, blowers, and gas valves, I usually recommend genuine Burnham boiler parts because the warranty and the engineering history are easy to verify. A generic part that saves $40 but fails in January costs more than the $40 you saved—usually in the form of a second service call.

This is also where many homeowners get burned, and it has nothing to do with brand. A quote might say “replace blower motor: $650.” Did that include the motor, gasket, capacitor, tax, and the after-hours uplift? Or will that $650 quietly become $850 by the time the invoice arrives? The vendors I trust list the breakdown before I have to ask. I've learned that a price without a breakdown isn't a price; it's a guess.

Checkpoint: get the part number, the labor breakdown, and the warranty terms in writing. If the total looks too low, ask what's missing before you celebrate.

7. Make the honest go/no-go call

The last step is the hardest one. When a Burnham boiler is under about 12 years old and failed one component, repair it. When it's 20 or more years old, has visible section rust, or has needed three service calls in two winters, it's my job to say that a replacement might cost less per winter than keeping the old unit alive.

One question I hear often at the replacement stage is: “What is a heat pump water heater, and would it save us money?” Simply put, it's an electric water heater with a heat pump on top. Instead of generating heat with electric elements, it pulls heat from the surrounding air and moves it into the water. According to the U.S. Department of Energy (energy.gov), heat pump water heaters can be two to three times more energy efficient than conventional electric resistance water heaters.

But here's the part I explain to every customer: a heat pump water heater is not a boiler replacement. If your Burnham boiler heats the house and your domestic hot water comes from a separate electric tank, a heat pump water heater is worth serious consideration. If your hot water comes from an indirect tank heated by the boiler, the equation is completely different—you're comparing two appliances that do different jobs, and you can't remove the boiler and still expect the same winter comfort.

Checkpoint: write down both numbers—the cost to repair what you have and the cost to replace it. If the boiler is old enough to need another major repair within two years, the honest math often favors replacement.

I'm not saying annual maintenance prevents every emergency. It doesn't. But when I look back at my after-hours career, the most expensive calls were the ones where someone skipped the dirty cleaning step, ignored a damp basement, or bought a part without asking what else it needed. Start with the free checks, question the quote that hides fees, and make the replacement math honestly. That's the whole job.
